TOP-Cut VAR is Franken's high-performance end mill range, featuring variable helix and variable flute spacing geometry. This design disrupts the harmonics that cause vibration and chatter during milling, resulting in smoother cutting, improved surface finish, longer tool life and the ability to run at higher speeds and depths of cut.

TOP-Cut VAR end mills are optimised for both roughing and finishing operations and are effective across a wide range of materials, including steels, stainless steels and harder alloys.

The range includes square, ball-nose and corner-radius profiles in various diameters and flute counts.

The Franken range available from Milo Tools includes several cutter profiles:

• Square (flat-end) cutters are used for facing, slotting, profiling and pocketing operations

• Ball-nosed cutters have a hemispherical end and are used for 3D contouring, mould and die work, and profiling curved surfaces

• Corner-radius cutters have a radiused corner that strengthens the cutting edge, reduces the risk of chipping at the corner and produces a blended radius at the bottom of a pocket or slot.

Each profile is available in a range of diameters and flute counts to suit different applications.

The Franken range includes corner radii from as small as 0.1 mm (for fine-detail work and minimal blending) up to 8 mm for larger-diameter cutters.

Common radii include 0.5 mm, 1 mm, 1.5 mm, 2 mm, 2.5 mm, 4 mm, 5 mm & 6 mm.

The correct corner radius depends on the component design: the radius must match or be smaller than the fillet radius specified on the drawing and a larger radius provides greater edge strength and tool life.

For most general-purpose milling a 0.5 mm to 2 mm corner radius is a versatile choice.

Franken end mills are available in 2, 3, 4 and multi-flute configurations.

Two-flute cutters provide the largest chip gullets, making them ideal for softer materials and deeper cuts where chip evacuation is critical.

Three-flute cutters offer a balance of chip space and edge strength and are popular for aluminium and non-ferrous machining.

Four-flute cutters provide more cutting edges for higher feed rates and are the standard choice for steel and cast iron milling.

Multi-flute (5+ flute) cutters are used for finishing operations and high-efficiency milling where small chip loads and high surface speeds are required.

The range covers cutting diameters from 1.5 mm for fine-detail and small-feature milling, through the standard sizes (2 mm, 3 mm, 4 mm, 5 mm, 6 mm, 8 mm, 10 mm, 12 mm, 16 mm & 20 mm) up to 25 mm for larger-diameter profiling and facing.

Half-millimetre and intermediate sizes (e.g. 2.5 mm, 3.5 mm, 7 mm, 14 mm, 18 mm) are also available for specific applications.

Shank diameters range from 6 mm up to 25 mm with many cutters featuring a reduced shank (necked) design where the cutting diameter is smaller than the shank.

Cutting lengths (the length of the fluted cutting portion) range from 3 mm on the smallest cutters up to 80 mm on larger diameter tools. Overall lengths range from 50 mm up to 150 mm.

Cutters are available in standard, short and long configurations:

• Short cutters provide maximum rigidity and are preferred for shallow work where deflection must be minimised

• Standard cutters offer a good balance of reach and rigidity for general milling

• Long cutters provide extended reach for deep pockets and cavities, though they require careful attention to deflection and may need reduced cutting parameters to maintain stability.

A reduced-neck end mill has a shank that is necked down to a diameter slightly smaller than the cutting diameter, just behind the fluted portion. This design allows the cutter to reach deeper into a pocket or along a wall without the shank rubbing or fouling the workpiece (a common problem with standard cutters where the shank is the same diameter as the cutting end).

Reduced-neck cutters also allow a greater depth of cut while maintaining most of the shank's strength, making them ideal for deep-wall milling, trochoidal machining and high-efficiency milling strategies.

Franken end mills are designed for high-performance milling across a wide range of materials.

The standard carbide grades and coatings are suitable for mild steels, carbon and alloy steels, tool steels, stainless steels, cast iron and non-ferrous metals such as aluminium and copper.

For more demanding applications, Franken produces specialist geometries and coatings. For example, polished-flute cutters for aluminium (to prevent built-up edge), high-hardness carbide grades for hardened steels and wear-resistant coatings for abrasive materials.

The correct tool selection depends on the workpiece material, hardness and the machining operation.

Franken end mills are available with a range of advanced PVD (physical vapour deposition) coatings that enhance wear resistance, reduce friction and improve tool life. Common coatings include TiAlN (titanium aluminium nitride) for general-purpose machining of steels and cast iron, and specialist multi-layer coatings for high-temperature and high-speed applications.

Coating selection is matched to the carbide substrate and cutter geometry to optimise performance for specific material groups.

Uncoated or polished-flute cutters are used for aluminium and non-ferrous materials where a coating can actually reduce performance by promoting built-up edge.

Selecting the right cutter involves considering the workpiece material and hardness, the machining operation (roughing, finishing, profiling, contouring, slotting), the machine tool's capability (spindle speed, rigidity, coolant supply) and the component features (depth of cut, corner radii, wall heights).

Key decisions include the cutter profile (square, ball-nose or corner-radius), flute count, diameter, cutting length and coating.

For general steel milling, a 4-flute corner-radius cutter with TiAlN coating is a versatile starting point whereas for aluminium milling a 2- or 3-flute polished cutter is preferred.
