A milling cutter is a rotary cutting tool with one or more flutes (cutting edges) used to remove material from a workpiece.
Milling Cutters are mounted in a milling machine or CNC machining centre, it rotates at high speed to perform operations such as slotting, profiling, pocketing and facing across a wide range of materials.
The most common types of milling cutter include:
End Mills – versatile cutters for side milling, slotting, profiling and plunging. They are available in square, ball nose and corner radius profiles.
Slot Drills – designed specifically for plunge-cutting and slotting, typically with 2 flutes and centre-cutting geometry
Ball Nose Cutters – feature a hemispherical tip for 3D contouring, sculpting and finishing curved surfaces
Corner Radius Cutters – have a radiused corner that strengthens the cutting edge, reduces chipping and improves surface finish on shoulders & pockets
Roughing (Ripper/Ripping) Cutters – these cutters feature a serrated flute design for heavy material removal at high feed rates - ideal for roughing passes.
When selecting a new Milling Cutter, thought should be given to the material, the coating, the cutting action and the geometry of the item.
1 flute to 2 flutes – best for aluminium and non-ferrous materials where large chip clearance is needed
3 flutes – a good compromise between chip clearance and surface finish - popular for aluminium and general-purpose work
4 flutes – the standard choice for steel and most ferrous materials, offering a good balance of strength and finish
5 flutes & above – high-performance cutters for finishing passes and harder materials, allowing higher feed rates while maintaining a fine surface finish.
HSS (High Speed Steel) – economical and tough - suitable for manual machines and low-speed applications
HSSE (8% Cobalt HSS) – improved heat resistance and hardness over standard HSS - good for stainless steel and tougher materials
Solid Carbide – significantly harder and more wear-resistant - ideal for CNC machining at higher speeds and feeds across steel, stainless & exotic alloys
Powder Metal – offers toughness close to HSS with wear resistance approaching carbide - excellent for interrupted cuts & demanding applications.
A variable helix cutter has flutes with differing helix angles (e.g. 35° & 38°).
This breaks up harmonic vibrations during cutting which significantly reduces chatter, this in turn results is better surface finish, longer tool life and the ability to take more aggressive cuts - especially in difficult-to-machine materials!
The key formulas for correctly calculating the correct speeds for your milling cutter are:
Spindle speed (RPM) = (Cutting speed × 1000) ÷ (π × cutter diameter in mm)
Feed rate (mm/min) = RPM × feed per tooth × number of flutes
Cutting speed depends on the workpiece material and the cutter substrate/coating.
